Headlight work – replacing lenses, light guides or fitting projectors – means opening a lamp sealed at the factory. The right tools make the job faster, give a tight seal and reduce the risk of damage. Here is a checklist for shops starting out.

1. Core equipment

Headlight oven

Warms the headlamp so the sealant softens before opening, and again during reassembly. Size it for your workload and the lamps you handle.

  • Medium 3.0 kW: chamber approx. 60 × 50 × 75 cm
  • Large 4.5 kW: chamber approx. 90 × 60 × 70 cm for big lamps or several at once

Headlight sealant dispenser

Melts sealant blocks and lays an even bead in the channel – ideal for shops with steady work.

  • 1,100 W: 2-litre sealant tank
  • 1,500 W: 5-litre sealant tank

2. Opening and closing tools

  • Headlight opening pliers to separate the lens from the housing
  • Sealant scraper sets in several shapes (L, U, large/small) and a powered sealant scraper to clean old sealant out of the channel
  • Butyl sealant remover to clean residue
  • Lens clamping pliers to hold the lens tight while the sealant sets
  • Trim clip removal tools to remove body parts without breaking clips

3. Projector installation

  • Headlight drilling alignment tool to position projector lenses correctly
  • Projector mounting plates 25 / 30 / 40 / 50 mm and projector mounting kits (screws + plates)
  • Silicone buffer tube and universal brackets to secure parts
  • Wiring harnesses and wire strippers for the electrics

4. Consumables

  • Headlight sealant as rope (e.g. 4 m) or 500 g blocks for the dispenser
  • Silicone adhesive and A+B epoxy for bonding and repairs
  • Protective films to wrap the lens while working: aluminium film (approx. 220°C) and clear green film (approx. 160°C)
  • Lint-free cloths and moisture absorber pads
  • Rubber dust caps in several sizes (70–105 mm) and headlamp bracket clips
  • Electrical tape and cloth tape

Where to start

A minimum kit: headlight oven + opening pliers + scraper set + sealant + clamping pliers + protective film. Add a sealant dispenser and projector tools as work grows.
